Case Study: Carrier Cassette AC Deep Diagnostics and Leak Repair

When a commercial Carrier ceiling cassette AC starts leaking water from the fascia panel, inexperienced technicians often immediately assume a clogged drain line and blindly blast compressed air into the system. However, for this dual-unit commercial service call in Dammam, our deep mechanical diagnostic revealed a much more complex set of failures within the HVAC drainage infrastructure.

Unlike standard wall-mounted split units that rely entirely on gravity, cassette air conditioners utilize an internal condensate lift pump and a water level sensor (float switch) to push accumulated moisture up and out of the internal drain pan. By bypassing superficial checks and directly testing the electro-mechanical limits of the condensate removal system, we successfully isolated two distinct, critical failures:

• Unit 1: Total Condensate Lift Pump Failure. Electrical testing confirmed the primary drain lines were 100% clear. However, the internal lift pump motor had suffered a hard mechanical burnout. When the internal evaporator drain pan filled with water, the float switch engaged, but the dead pump failed to lift the water against gravity, causing an immediate and continuous overflow into the commercial space.
• Unit 2: Breached Condensate Drain Line in the Plenum. Visual inspection of the drop-ceiling plenum space revealed severe rodent damage. The primary water drainage pipe had been chewed completely through, effectively dumping gallons of condensate water directly onto the ceiling tiles rather than routing it outside.

Attempting to repair a burnt-out pump motor or patching a chewed pipe with temporary sealants is a dangerous amateur practice that guarantees immediate secondary leaks and costly operational downtime.
